Expert pioneered a comprehensive program to develop the next generation of flexible packaging technology while working at James River. He utilized the processing technologies of cast and blown extrusion, corona treatment, twin-screw blending, and plasma treatment. Implementation of the program required idea generation through in-house, literature, and consultant resources; project creation and proposal; equipment design and construction; experimental and theoretical results analysis; and personnel recruitment. These efforts led to a patented wax-polymer blend with a barrier increase of about 50-fold and to ceramic-coated high-barrier films. Additionally, at Union Camp, Expert produced a series of clay-coated plastic/paper composites, using conventional extrusion-coating and clay-coating technologies on the pilot-plant and commercial levels for market testing as printable barrier material. Expert is familiar with polymer annealing as well as laboratory-scale polymer recycling. He has worked with PE, PP, PET, LCPs, PS, and wax.

Expert has studied, both experimentally and theoretically, the effect on the curl of clay-coated plastic/paper composites and the processing steps required to make this type of product. He has developed and experimentally verified a mathematical expression for the curl of a plastic/paper composite made by extrusion coating in terms of various composite structural factors. He has developed a basic understanding of, and proposed a molecular interpretation for, the time-dependent curl of film/wax/paper laminates. Additionally, Expert has recommended experimental approaches and appropriate plans to produce "flat" laminates with no time dependency. He has proposed a mathematical/experimental approach to eliminate wax bleed during the heat sealing of these laminates. He is also familiar with the curl characteristics of ceramic-coated barrier films.

Expert has created numerous high-barrier ceramic-coated polymer films using plasma-enhanced chemical-vapor deposition. He proposed a mechanism to explain significant differences in the barriers of one- and two-sided coatings. He has selected, installed, and operated a low-pressure glow plasma treater for plastic surface modification. He designed, built, and operated an enclosed atmospheric corona treater to modify plastic surfaces with gases other than air.

Having been responsible for the scale-up of technologies in several areas, Expert has coordinated the activities of project groups in developing laboratory and scale-up data needed to produce agricultural chemicals commercially. He designed and was involved in the construction of pilot plants for packed bed, ethylene oxychlorination, and high-temperature, boiling chlorination to produce ethylene dichloride. Through pilot-scale studies, Expert developed a patented process for ethylene vent gas clean-up. He successfully debottlenecked and improved an entire commercial process for extracting alginates from kelp to produce food-grade additives. He also created sophisticated mathematical models to describe and improve commercial processes for heating mine-ventilation air; mercury cell chlorine-caustic fluid dynamics; and catalytic ethylene oxychlorination.

Expert has developed a fundamental understanding for relating fiber properties to the strength, optical, and printing characteristics of alkaline writing paper containing recycled, deinked fibers. He simulated most of the papermaking steps on the laboratory-scale, then related this knowledge to the processing steps in a commercial mill, providing a practical basis for process and product optimization. The data Expert obtained were used to extend the utility of a mathematical model relating fiber parameters to end-use properties.

The subject of Expert's PhD thesis was polymer rheology. He has created and taught a graduate-level course combining fluid mechanics and polymer fluid flow, then used this background to approach several industrial areas. He has advanced the understanding of melt fracture in polystyrene flow. He has hands-on experience and understanding of the following conventional polymer, clay, and paper processing equipment: cast and blown polymer extrusion; polymer extrusion coating; lamination; polymer blending; and pilot-scale clay coating utilizing film-forming latex resins. He has used viscoelasticity concepts to develop a hypothesis explaining time-dependent curl and to propose a mathematical/experimental program aimed at reducing wax-bleed during heat sealing of laminates.
